🚨 The Problem – Control Panel Wouldn’t Stay Shut

🧠 The Process – Precision Clip Geometry
This wasn’t a big heavy part. It was delicate. Springy. Geometrically fussy.
We scanned it, recreated it in CAD, then added material where it had failed — right around the live hinge point. We also softened one inner corner to reduce stress when the clip flexes.
We sent rendered screenshots of the design for approval. They signed off in minutes.
⚙️ Material – It Needs Controlled Flex
This wasn’t a brute-force, take-a-hit part. It needed to flex and return. So this wasn’t about “as strong as possible.” It was about the right balance.
We printed it in PETG, not PLA. PLA can snap under repeated bending. PETG gives controlled flex, and keeps shape over time. We printed it solid (100% infill on the hinge areas) and post-finished any edges that contact the door so it would slide smoothly and not chew up the housing.
📦 The Result – Line Cleared to Run
The finished latch shipped on Royal Mail Tracked 24® and was back in their hands next morning. It clicked in without trimming. Door closed. Interlock satisfied. Cell cleared to run.
Cost? Under £60.
Time lost? Basically none.
