✈️ The Problem – Test Rig Down Over One Clip


A Farnborough R&D group (lightweight UAV and sensor platforms) had a custom test rig used for vibration testing. One of the sensor retention clips fractured. That clip held a telemetry module in a repeatable position for data logging.


Without that clip, the test data was worthless. And without clean data, they couldn’t sign off that subsystem.


This wasn’t just “we need it to fit.” It was “we need it to hold the sensor in the same exact place every single run.”


They sent us the cracked clip and the mating surface measurements.


🧠 The Process – Precision and Repeatability


We modelled the clip in CAD, then added structural ribs and slightly changed the snap-fit angle to reduce stress on install. We also added a cable relief so they wouldn’t pinch the wiring.


The customer reviewed the design and said, “Yes. Do not change the mounting face.”


We didn’t.


⚙️ Material – PETG Over PLA, Every Time


PLA would probably hold for one test and then shatter. We needed controlled grip, vibration resistance, and dimensional stability. PETG gave us all of that.


We printed it solid, 100% infill, and then did a very light sand on the interface surfaces so they’d get a smooth snap-fit without tearing insulation.


📦 Result – Test Rig Signed Off


Royal Mail Tracked 24® got it to them the next morning. They clipped it in, secured the module, and ran their vibration test with no movement.


Their message back to us:


“You’ve just saved us delaying a trial window we’ve already booked test time for.”
