🧩 The Challenge  – “This part doesn’t exist anymore.”


The original impeller was probably made in the 1970s—cast, balanced, and built into a small recirculating fountain pump installed on a historic estate garden. Trouble is, no manufacturer exists anymore. The part had cracked, corroded, and seized. No drawings, no part number, no supplier. And the only sample they had? Broken into three bits.


🧠 Our Process  – Reverse Engineering Done Right

Step 1: Reconstructing from a broken part


First off, we had the client ship us the three broken fragments of the impeller using Royal Mail’s Tracked 24®—our standard method for nationwide rapid-response jobs.


Once we received the parts, we cleaned them up and digitised the surfaces using high-resolution 3D scanning. Some edges were too damaged to scan cleanly, so we reconstructed the missing data in CAD, based on symmetry, expected geometry, and fluid flow direction.


We used Fusion 360 to model:


Curved blades to replicate flow characteristics


A 10mm central bore with internal chamfer


Symmetry corrections to ensure smooth operation


Small ribs added to reduce torsional flex


We shared the CAD preview with the client for approval before printing. They couldn’t believe we’d built a whole new digital twin in 6 hours.


Step 2: Material matters – Not all plastics are equal


Now, here’s where most 3D print shops get it wrong—they just click “print” in PLA or something that’s easy to work with. That’s not us.


We asked: What’s it for? Daily use? Submerged? UV exposed? Is it cosmetic or functional?


Because this impeller would be submerged, rotating, and taking pressure, we ruled out PLA and even standard ABS. Instead, we printed using PETG with carbon fibre reinforcement:


High durability


Slight flexibility to prevent cracking under thermal expansion


Excellent chemical and water resistance


Smooth surface finish for reduced flow resistance


We also printed at 100% infill. Why? Because a 20% honeycomb fill would’ve snapped within weeks under torque. 100% infill means it’s solid all the way through—strong enough to handle daily use.


Yes, it costs more. Yes, it takes longer to print. But the job's done right.


✉️ Client Outcome – From Scrap Metal to Functional Fit


The part arrived in Winchester the next morning.


The client installed it that afternoon and called us straight after. Their exact words?

“Mate, this just saved the job. It fits like a glove and runs better than the original ever did.”


It passed inspection. The water feature is running again. And they’ve since come back with 4 more parts they want reverse-engineered.

2. How does PLA filament perform in 3D printing?


PLA (Polylactic Acid) is favored for its ease of use and biodegradability. It has a melting temperature between 180–220°C and a recommended bed temperature of 50–60°C.

3. What distinguishes PETG from other filaments?


PETG (Polyethylene Terephthalate Glycol) combines the ease of PLA with the strength of ABS. It melts at 220–250°C and adheres well to beds heated to 70–90°C.

PETG is known for its impact resistance and clarity, making it suitable for functional parts and containers.

4. Why choose Nylon filament for 3D printing?


Nylon is celebrated for its flexibility and toughness. It requires a melting temperature of 240–260°C and a bed temperature of 60–80°C.

5. What are the benefits of Nylon infused with Carbon Fiber?


Nylon + Carbon Fiber offers enhanced rigidity and strength. It melts at 240–260°C and benefits from a bed temperature of 60–80°C.

6. How does TPU filament stand out?
